How to configure a secondary distribution box distribution box

A secondary distribution box, or subpanel, is configured by selecting the location, connecting it to the main panel via a feeder, installing breakers, and properly grounding and labeling all circuits.

Planning and Location

Before installation, determine the location of the secondary distribution box. It should be close to the load it serves, easily accessible, and comply with clearance requirements: at least 3 feet of clear working space in front, 30 inches wide, and extending from the floor to 6.5 feet high. Avoid damp, excessively hot, or obstructed areas to ensure safety and code compliance (NEC Article 110.26) .

Selecting the Panel and Components

Choose a subpanel or secondary unit substation with the appropriate voltage and amperage rating for your needs. Residential subpanels typically range from 100–200 amps, while secondary unit substations may handle 208–600 V with transformers sized 300–3750 kVA . Ensure the panel includes bus bars, neutral and ground bars, and circuit breaker slots.

Wiring the Subpanel

  1. Turn off the main power to prevent electrical hazards .
  2. Run a feeder cable from the main panel to the subpanel. Use appropriately rated conductors and conduit. For residential setups, a 4-wire feeder (two hots, neutral, and ground) is standard .
  3. Connect the feeder to the subpanel: hot wires to the bus bars, neutral to the neutral bar, and ground to the ground bar. In a subpanel, neutral and ground must remain separate to prevent stray currents .
  4. Install circuit breakers in the subpanel according to the load requirements. Each breaker should be rated for the specific circuit it protects.
  5. Connect branch circuits to the breakers, labeling each for easy identification .

Grounding and Safety

Proper grounding is essential. In residential subpanels, the ground bar is bonded to a grounding electrode, but the neutral is isolated from the ground. In larger secondary substations, grounding may involve external links or dedicated conductors to ensure continuity and safety .

Testing and Inspection

After wiring, inspect all connections and ensure breakers are correctly installed. For residential installations, a licensed electrician or local inspector should verify compliance with electrical codes and issue any required permits . For industrial or commercial secondary substations, ensure all switchgear, transformers, and busbars are tested for proper operation and fault protection .
